It all started during my first year out on the floor.
 

There were many occasions where I found myself thinking that a small change to the cutting tool could make an operation more stable, more accurate and, quite simply, easier to machine.
 

We were machining deep Ø10 mm holes with a tight tolerance using helical interpolation. Standard end mills typically have a cutting length of around 3×D. During helical interpolation, this can allow the tool to deflect, producing a slight taper. Compensating the tool to achieve size at the bottom of the hole can then leave the top section out of tolerance.
 

A reamer was one solution, but for us it wasn't the right one.

Reamers cannot be compensated for in the machine, and their lead-in chamfer makes them unsuitable for certain blind hole applications where the tolerance must be maintained from the very top of the hole all the way to the bottom. They also require a dedicated tool for every hole diameter, which quickly becomes impractical in high mix, low volume production.
 

The idea was straightforward, reduce the cutting length and relieve the neck to provide clearance. The shorter flute length and increased flute count allowed for a thicker core, creating a more rigid tool with reduced deflection. Combined with an optimized helix angle and a carefully selected carbide grade, the result was a tool capable of higher feed rates, shorter cycle times and excellent stability, while the relieved neck prevented the shank from rubbing against the bore. It became the foundation of what is now the H-Series.
 

The first tests confirmed we were on the right track. The shorter cutting length significantly reduced taper, allowing us to consistently maintain tolerances within ±0.002 mm throughout the entire depth of the hole using helical interpolation in stainless steel with a well used ER collet holder.
 

What surprised me most wasn't that the concept worked, it was that I couldn't find anyone else who had approached the problem in the same way.
 

That first tool became the beginning of Rockstar Tools.

Today, we continue to develop tools with the same philosophy. Every product starts with a machining challenge. If we believe a different approach can improve stability, accuracy, tool life or productivity, it's worth exploring.
